The aerospace industry has almost stringent requirements for precision, reliability and material tolerance of parts. From high-temperature alloy turbine blades to carbon fiber composite structural parts, from satellite optical systems to miniature sensors, traditional machining, EDM and long-pulse lasers often touch the process ceiling on issues such as heat-affected zones, micro-cracks, and edge burrs. Femtosecond laser has opened up a new paradigm of "cold working" in this field by virtue of its ultra-short pulse duration and extremely high peak power.
Why is 1. a femtosecond laser?
The pulse width of a femtosecond laser is only on the order of one quadrillionth of a second. In such a short period of time, the energy deposition rate is much faster than the heat diffusion rate to the surrounding material. The material reaches the vaporization threshold almost instantaneously and is directly removed, and the heat-affected zone is compressed to the nanometer scale. This means that the processing process does not produce slag, does not form microcracks, does not change the material microstructure, and truly realizes "cold ablation". At the same time, the focus spot of femtosecond laser can break through the optical diffraction limit, and realize the precision direct writing of any complex three-dimensional structure on the micron or even submicron scale.
2. aero-engine hot end components: precision machining of air film holes
aero-engine turbine blades work at high temperatures of thousands of degrees Celsius, and the dense film cooling holes on the surface are the key to ensure the life of the blades. These apertures are typically under 0.3mm, have a divergent angular distribution, and require precise shaping on complex curved surfaces. Traditional electrical machining and long pulse laser are easy to produce recast layer and micro cracks, which become the starting point of fatigue failure under high temperature cyclic loading.
When femtosecond laser is used to process gas film holes, the hole wall is smooth, the entrance has no collapse edge, no recasting layer residue, and the hole type is high, which can significantly improve the cooling efficiency and extend the thermal fatigue life of the blade. More importantly, the femtosecond laser can directly complete the hole group array on the difficult-to-process materials such as single crystal superalloys and ceramic matrix composites, without the need for subsequent cumbersome manual trimming.
3. Composite Structural Parts: Minimally Invasive Cutting and Holing
carbon fiber reinforced resin matrix composites (CFRP) are widely used in the new generation of civil and military aircraft to achieve the goal of weight reduction. However, the anisotropy of CFRP makes it prone to delamination, burr, fiber pull-out and resin thermal damage in traditional drilling and milling processing.
Femtosecond laser with very low heat input and high processing selectivity, can achieve high quality cutting and hole making of composite materials: narrow kerf, no edge delamination, no resin carbonization, and no contact tool, to avoid the precision drift caused by tool wear. Whether it is the opening of the aircraft skin, the modification of the leading edge of the wing, or the fine trimming of the interior structure, the femtosecond laser shows the yield advantage far beyond the traditional process.
4. Satellites and Optical Payloads: Direct Writing of Micro-nano Structures
optical sensors, on-board cameras and laser communication terminals on satellites require extremely high surface accuracy and surface microstructures of optical components. Femtosecond lasers can directly fabricate microlens arrays, diffractive optical elements, anti-reflective subwavelength structures, and microfluidic chips on materials such as optical glass, silicon carbide, and single-crystal germanium without masks and wet chemical processing.
In the field of satellite thermal control, the surface micro-nano structure induced by femtosecond laser can also be used to prepare selective surfaces with high emissivity/high absorption rate to achieve passive thermal control, and the microstructure array constructed on the metal surface can significantly change the tribological and wetting characteristics of the material and reduce the wear and cold welding risk of the in-orbit mechanism.
5. Micro Sensors and MEMS Devices
A large number of pressure sensors, accelerometers, gyroscopes and flow sensors are distributed on the aircraft, and their sensitive chips are small in size and fine in structure, and are extremely sensitive to machining burrs and residual stresses. Femtosecond laser can complete the precision cutting of silicon-based sensitive diaphragm, piezoelectric film patterning, micro-channel molding and precision opening of sensor package cover plate, the processing process does not introduce mechanical stress, protect the fragile micro-mechanical structure from damage.
6. Repair and Remanufacturing
the in-service maintenance cost of aviation equipment is high, and femtosecond laser is also of significant value in the maintenance process: it can be used for local removal of turbine blade coating without damaging the matrix, re-dredging of fuel nozzle pores, small defect repair marks of thin-walled parts, and micro-sealing surface finishing of airborne hydraulic pipeline joints. Compared with the traditional maintenance method, the femtosecond laser processing area is controllable and has zero disturbance to the surrounding intact parts, which greatly shortens the maintenance time on the wing.
7. from equipment to process: end-to-end landing
aerospace customers often face the dilemma of "materials, drawings, but no mature process. The landing of femtosecond laser micromachining is not only to purchase a piece of equipment, but also to carry out process development in combination with specific materials and part characteristics: the processing window is verified through feasibility study and proofing in the early stage, the laser power, galvanometer speed and motion platform accuracy are matched in the medium stage, and the process parameters are solidified in small batch trial production and delivered for operation training in the later stage. Only by mastering the independent research and development capability of the whole link from light source, light path to process database can the potential of femtosecond laser be truly transformed into stable and repeatable mass production capability.
8. outlook
with the introduction of adaptive optics, pulse shaping and AI process parameter optimization technology, femtosecond laser is moving from "energy processing" to "excellent processing". Under the traction of higher temperature thrust-to-weight ratio engines, lighter next-generation fuselage structures, and more complex on-orbit optical systems, femtosecond laser micromachining will continue to be a key enabling technology for aerospace manufacturing to move towards extreme precision.
